This part puzzles me.  You're fine with using multiple frontends for all 
of your SDTV's, but as soon as we get to your main HDTV, you want to 
share the frontend with an SDTV?  I guess it can be done, but I'm trying 
to recommend the easiest to setup and maintain.  Also, you don't have to 
worry about the aspect ratio stuff messing up your SDTV's.  Yes I know 
you said you don't care about that, but it's still nice to have HD 
content properly letterboxed onto SDTV's, without getting all messed up 
by too many aspect ratio conversions.

I'm not sure you will need to do this.  The higher end nVidia video 
cards that we are talking about come with excellent scaling abilities.  
It does an excellent job of scaling SD to HD resolutions, especially 
when you use the HQ scaling option in the higher end cards.  DVDs look 
great!  (Note: I'm not a broadcast engineer, so what looks excellent to 
me may not look excellent to a professional).  I'd recommend giving it a 
try.  You can manually switch resolution on the frontend driving your 
projector to give it a try.  Automating it with a button on the remote 
might be trickier.
