Brian,

I understand what you are considering.  I have done similar 
things in the past.  I always regretted doing such, because 
I always ended up converting the silk purse into a sows ear. 
  Maybe it was just a reflection of my skill level but once 
hacked, there is no way to make it look like anything desirable.

I would sell the tivo thing for whatever I can get for it 
and use the proceeds to buy a decent computer chassis.

Or just build a ventilated wooden box.  You can always line 
it with aluminum foil if you need it to be RF tight.

My guess is that a nicely stained and varnished wooden box 
would look better than a hacked tivo.
